Compact Pharmacy Shipper

PROJECT BACKGROUND

Direct to patient pharmacy suppliers often move very small, high value payloads through ordinary parcel networks. A syringe or vial may occupy only a fraction of the shipper, yet the system must keep the medicine within a narrow temperature band while remaining economical to store, pack, and transport.

A United States compounding pharmacy partner required a portfolio of compact shippers for different delivery windows. Existing packaging needed to be optimised around actual payload space rather than inherited box dimensions, with particular attention given to dimensional weight in the 24 hour format. The programme also needed to preserve price and performance parity while fitting established fulfilment processes, including the option to receive complete kits with preconditioned coolant.

PROJECT REQUIREMENTS

The programme called for three service levels: a lightweight 24 hour shipper for a GLP 1 syringe, plus 36 hour and 50 hour direct to patient formats for small vial payloads. Each design needed to maintain 2°C to 8°C, provide a clear and repeatable packing sequence, and control both heat gain and direct exposure to frozen coolant.

For the smallest configuration, the outer dimensions and material mass had to remain tight enough to support an estimated 2 lb dimensional weight. The longer duration formats required greater thermal endurance without allowing the box, coolant load, or packing process to become unnecessarily complex.

UNIQUE PROJECT CHALLENGES

Small pharmaceutical payloads can be more difficult to protect than larger loads because they contain limited thermal mass and respond quickly to the surrounding environment. Frozen coolant can pull a syringe or vial below 2°C early in transit, while excessive void space or a weak thermal boundary can allow rapid warming later. Simply adding coolant or increasing box size can therefore raise freight cost while introducing a different failure mode.

Each transit window also required its own design logic. A compact 24 hour system optimised for dimensional weight does not scale directly into a 50 hour summer shipper. Coolant quantity, barrier thickness, insulation type, void control, and conditioning needed to be calibrated as one system rather than selected as independent components.

THERMOGARD SOLUTION

Thermogard engineered a modular range of three pharmacy shippers, each matched to a defined payload and transit requirement.

The 24 hour GLP 1 configuration combined a compact corrugate shipper with a 1 inch EnviroShield liner and two 10 oz bubble backed gel packs. The system kept estimated dimensional weight to 2 lb and maintained 2°C to 8°C for 25.5 hours under a constant 23°C profile.

The 36 hour direct to patient format used a 1.75 inch PaperShield Ultra liner, two 24 oz gel packs, two 0.5 inch honeycomb dividers, and paper void fill. The dividers separated the frozen coolant from the vial, while the void fill fixed the small payload in a repeatable position and limited uncontrolled air movement. Tested to the ISTA 7E Summer profile, the configuration maintained 2°C to 8°C for 36 hours.

For the longer lane, Thermogard developed a 50 hour direct to patient format using a 1.5 inch PaperShield Ultra liner, four 24 oz gel packs, two 0.75 inch honeycomb dividers, and paper void fill. The design maintained the payload within 2°C to 8°C for 51 hours under the same ISTA 7E Summer profile.

END RESULT

The project produced a validated range of compact, purpose-built pharmacy shippers covering 24, 36, and 50 hour delivery windows. Each format met or exceeded its target duration while matching insulation, coolant, barrier placement, and package size to the actual service requirement.

The result demonstrated that small pharmaceutical shipments do not need to be forced into a single oversized platform. By designing around the payload first, Thermogard reduced unnecessary volume, controlled exposure to frozen coolant, and established a practical pathway for complete kit supply and preconditioned coolant.

The modular range gives pharmacy operators a clearer choice between delivery speed, freight efficiency, and thermal endurance, supported by documented packing configurations and validation data.
